Carpark soffit insulation is fixed to the underside of a concrete slab, in the same plane as every service that runs below that slab. Whether it is a fast job or a slow one is decided almost entirely by what is already hanging there when we arrive. A clear span slab with services penetrations complete runs at several times the rate of the same area with sprinkler pipe, cable tray and lighting fixed hard to the soffit.

What drives the cost of a carpark soffit package?

One thing decides it, and it is not on the drawings: whether we get a clear run at the slab.

Carpark soffit insulation goes in the same plane as the services. Every sprinkler main, every cable tray, every light, every catenary wire occupies the exact space the panel needs to sit in. When those go in first and get fixed hard to the concrete, the job changes shape. We are no longer installing sheets. We are cutting individual pieces to fit around obstructions, scribing every edge, and working overhead in a space we cannot move through cleanly.

The area on the drawing does not change. The hours do, by a multiple.

What has to be finished before carpark insulation starts?

These three are the sequence that makes the job cost what it was priced at.

    Plumbing through the slab

    Every penetration cored and the pipework through. We can cut a panel around a pipe that is already there. We cannot leave a hole for one that is coming.

    Passive fire in

    Fire collars and penetration seals complete. Kingspan's own instruction is that boards go tight to a fire collar without covering its face, and that detail has to be formed against a collar that exists.

    Hangers dropped down

    If services are to be suspended, get the hangers or threaded rod down through the insulation line before we start, or set them out so we can. A hanger dropped after we have lined the soffit means cutting into finished work.

That is it. Three things. If those are done, we can run.

What stops us

Sprinklers fixed hard to the slab. Cable trays hard to the slab. Lighting hung off the soffit. Catenary and cat wires run tight to the concrete.

Every one of those has to be worked around individually, and none can be moved once they are in. A sprinkler main fixed at 50mm below the soffit does not leave room for a 100mm panel, and there is no version of that job that is quick.

There is also a specification dimension people miss. Manufacturer guidance is explicit that soffit insulation should not be used to support light fittings or services, and that such installations must be supported from the concrete soffit. So services cannot hang off the insulation — they have to be fixed to the slab. Which means the fixing has to be there before we line it, or somebody has a problem that costs money.

Why does sequencing cause so many variations?

Because it is nearly always discovered at the wrong time.

The insulation is priced off an area take-off, months before anyone is on site. Nothing on that drawing tells you what the soffit will look like when we get there. The services drawings and the insulation scope are prepared by different people. They get coordinated at a level that does not resolve to millimetres. And the sequence ends up set by whoever is available rather than by what the space needs.

Then we arrive, the soffit is full, and the conversation that should have happened at programme stage happens instead as a variation, under time pressure, with somebody's margin on the line.

No single trade causes it. It comes from sequencing that never gives each trade its own run at the space. Carparks are particularly bad for it because a carpark reads as an easy space — big, open, nothing precious in it — so it becomes the area where sequencing discipline slips.

We would rather raise this at tender than claim it as a variation. A variation is a worse outcome for everyone. It costs the main contractor more than sequencing it properly would have. It puts us in an adversarial position with people we want to work with again. And it lands at the point in a programme with the least room to absorb it.

What we do about it

  • We ask for the services coordination model or drawings at tender, not at start on site.
  • We tell you at tender if the sequence as programmed will not work, and what it will cost if it does not change.
  • We price the soffit as we expect to find it, and we say which condition we have priced. If the price assumes a clear span and you hand us a serviced soffit, at least both parties know exactly what changed and why.
  • We would rather lose the job at tender on an honest number than win it on a cheap one and spend the project arguing.

How does working at height affect the programme?

Almost all of this work is done overhead, standing on an elevated work platform — a scissor lift or a boom lift, usually shortened to EWP on site. That drives three things on the programme, and they are the ones a programmer usually finds out about late.

Floor condition governs everything

An EWP needs a clean, level, load-bearing floor with no unfilled penetrations and no stacked material. On a carpark still being used as a materials laydown or a wheelbarrow route, we lose more time relocating the machine than installing.

We cannot share the space

Working overhead off a platform means an exclusion zone below. If another trade needs the same bay at the same time, one of us is standing still.

Every panel is handled overhead

Insulation is light, but a 2.4 by 1.2 sheet held above your head off a platform is awkward. It is why the fixing sequence starts at a corner, gets the panel tight to the concrete with no sag, then works across.

Ramps and transitions are the slow parts

Anywhere the machine cannot sit square under the work costs disproportionate time.

What surprises people about a carpark slab?

Soffits are not flat. That is normal, and every manufacturer's fixing schedule exists because of it.

Kingspan say it more plainly than anyone else, in their own installation guide. In any concrete forming there will be an uneven surface throughout the slab. Where formwork is joined it is normal to have ridges of up to 3mm. They then say a board held horizontally will bow under its own weight like any other sheet material, and that this is why eleven fixings are required. That is the manufacturer describing the slab we turn up to. The fixing count is what holds a panel flat against a surface that is not.

The second thing is concrete strength. It matters to us far more than most people expect. There is a usable window for shot-fired insulation anchors — WorkSafe guidance puts it at 10 to 60 MPa, and Hilti's fastener is rated 15 to 65 N/mm². Inside that window the strength still drives the failure rate. Hilti publish a stick rate of 90 to 95 percent in soft and medium concrete, dropping to 85 to 90 percent in tough concrete. So on a high strength slab, more anchors fail to take. Each failure is a consumable on the floor, a replacement fired at least 150mm away, and time. On a large carpark that is thousands of fixings and it is a real number.

A note on cost drivers

We do not publish a rate, because carpark soffits vary too much for a rate to mean anything until we have seen the drawings. But the things that move it are not secret, and they are not the things people assume.

  • Services congestion, by a long way the biggest one
  • Concrete strength and slab age, which drive anchor failure rates and sometimes which fastener can be used at all
  • Penetration density
  • Access, floor condition, and how much of the deck we can have at once
  • Slab height
  • Whether the soffit is exposed and has to read as a finished surface
  • Whether the specified system is stocked or a minimum order quantity item

Consumables are a larger share of a carpark soffit package than of almost any other insulation work. Gas, pins and adhesive are all expensive, and they scale directly with area and failure rate rather than with hours.

Sequencing — common questions

When should carpark soffit insulation be installed in the programme?
After the slab has cured enough to hold anchors. Hilti's guidance is a minimum 7 days for concrete poured on site, unless testing proves it will hold sooner. And after slab penetrations, plumbing through the slab, and passive fire are all complete. Critically, it should go in before sprinkler pipework, cable tray, lighting and catenary wires are fixed to the soffit. Insulating a soffit that is already fully serviced can cost several times what the same area costs on a clear run.
What has to be finished before insulation can start on a carpark ceiling?
Three things. Plumbing and services penetrations through the slab, complete with pipework in. Passive fire, including fire collars, so the insulation can be detailed tight against them. And any hangers or threaded rod for suspended services dropped down or set out. Beyond that we need a clean, level floor an elevated work platform can work off, and a bay we are not sharing with another trade.
Why does services sequencing change the cost of carpark insulation?
Because the insulation occupies the same plane as the services. Sprinkler pipe, cable tray, lighting and catenary wire fixed hard to the slab cannot be moved, so every panel has to be cut and scribed around them individually instead of installed as full sheets. The area is unchanged and the labour multiplies. It is the most common source of variations and site conflict on carpark soffit packages.
Can services be hung off the carpark soffit insulation?
No. Manufacturer guidance is that soffit insulation should not be used to support light fittings or services, and that these must be supported from the concrete soffit itself. Practically that means the fixings for suspended services need to be in place before the soffit is lined, or set out so the insulation can be installed around them without being loaded.
